      How Are Jigsaw Puzzles Made

      A puzzle takes around 2,000 hours to complete from start to finish. About a year is usually required to complete this procedure. The artwork must be printed and laminated before being cut into puzzle pieces and packaged.

      Selecting the artwork and printing it in the appropriate format is the first step. Lithography is the most used method for printing puzzle art. A plate used in lithography has been carefully prepared to either absorb water or oil. The area of the plate that will not be printed is moistened with water, while the areas that will be printed are greased to draw oil-based ink to them. Only the grease-coated image of the picture clings to the plate when ink is added. The picture is transmitted when the plate comes into contact with the paper. In order to conserve paper and cut down on press time, many puzzle pictures can be created on the same lithography sheet. The litho sheets are bonded onto 0.087 in (0.22 cm) thick plywood after printing. Before sending them to the die-cut press, they are given several days to dry.

      Today, puzzle parts are mass-produced using a technique called die cutting. The individual components are stamped out using a die-cutting press and a thin, flat metal ribbon. Rule-bending specialists bend razor-sharp steel rules into the shape of the puzzle parts using the artist's drawings of the incisions as a guide. Making a die might take 400 hours for a 500-piece puzzle with average complexity. For puzzles with the same size and shape, three or four of these dies may be produced. The metal rules are then hammered into a wooden die that is affixed. This metal ribbon has a wooden block fastened to one side. The cardboard backing surface is sliced into the required form when this block is placed firmly enough into the softer cardboard backing. The die is pressed down firmly when the laminated artwork is run through the die-cutting machine. When the die is removed, die-shaped incisions are left on the artwork and underlying cardboard.

      The puzzle pieces are separated and dropped into their packaging, which is commonly a cardboard box, after the sheets exit the die press and are passed through a breaker. Today, an image of the finished puzzle serving as a guide is commonplace on the box. The mid-1930s saw the introduction of this feature by manufacturers. The final packaging, shrink wrapping, etc., for these boxes follows. They are then delivered to retail establishments.
